A blind rivet solves a problem that solid rivets can't: joining two sheets when you can only reach one side of the joint. Aircraft skins, sheet metal ductwork, ladder rungs, and license plate frames all rely on this. The rivet installs with a hand or pneumatic tool that pulls a mandrel — no backup bar, no second worker, no access to the back side.
How the installation works: A blind rivet is a hollow tubular body with a headed mandrel threaded up through it. You insert the assembly through pre-drilled holes, seat the tool over the mandrel head, and squeeze. The tool pulls the mandrel while pressing against the rivet head. As the mandrel head is drawn into the tubular body, it upsets the far end into a bulb that clamps both sheets together. When clamping force exceeds the mandrel's designed break load, the mandrel snaps — usually flush with the rivet head — and the tool ejects the broken stem.
Key selection criteria:
Rule of thumb — hole size and grip: Drill the hole 0.003–0.005 in larger than the nominal rivet diameter for aluminum, and pick a grip range where your total stackup falls in the middle of the rated window. A 1/8" aluminum rivet with 0.126–0.250" grip range should be used on stackups near 0.180", not at either extreme.
Concrete example: Aluminum HVAC ductwork joined with 1/8" aluminum-body/steel-mandrel dome rivets on 3/4" centers. Each rivet has ~220 lb shear strength; even a small duct panel with 20 rivets has 4,400 lb of joint capacity — vastly more than any ductwork load, but the tight spacing is what keeps the seam air-tight against pressure pulses.
Failure modes to design against: pull-through (undersized head on thin sheet), stem loss in vibration, galvanic corrosion (aluminum body against stainless sheet in humid environments), and the sneaky one — mandrel-hole leakage in sealed tanks and boat hulls, where the broken stem's central bore acts as a slow leak path. Use sealed rivets (closed-end body) for these.
