Damascus steel is one of the most misunderstood materials in modern bladesmithing — often confused with the ancient wootz crucible steel, what most smiths make today is technically pattern-welded steel: alternating layers of two or more contrasting alloys forge-welded into a single billet, then manipulated to reveal decorative patterns after etching.
The starting stage is where most Damascus attempts fail. Getting the initial billet right requires careful stock selection (typically a high-carbon steel like 1084 paired with a nickel-bearing steel like 15N20 for contrast), clean surface preparation to prevent inclusions, tight tack-welding of the stack, and hitting the correct forge-welding temperature — usually around 2300°F, where the steel is on the edge of burning but plastic enough to fuse. Flux is applied to displace scale and oxygen from between the layers.
Even a single cold shut or trapped bit of scale can ruin the entire billet, showing up as a dark line or delamination later. Watching an actual smith's setup and first heats is far more instructive than reading about it, and this video from a small channel promises a look at exactly that opening step.
